I asked this at the eseminar - but don' think I got an answer or i did and missed it. Anyway...
When you want tocreate a pdf from an existing xcel form (Expense Report) - the formulas are lost, correct? If so, is there an easy way to make them operational once again as a pdf?

Easy is a relative term. Calculations in Acrobat are implemented with JavaScript, in the form fields. Acrobat does provide some easy short cuts for simple calculations. But for anything even a little complex you have to write yourself.
